Is there 'too much'

Usually you get a minimum spec for devices, however as PFSense will go on most anything the sky is the limit.
But presumably there comes a point where your simply wasting electric? I set up PFS on an old dell I had lying around last weekend and am mightly impressed with the improved performance we are seeing. Its a precision 3500 though, which I suspect might well be overkill in the home environment.
So where does performance end for a router? I am happy to get something smaller, but dont want to loose this improvement either.

improvement compared to what?

When you can pound your link to the max while having your router do everything it does without dying or dropping packets like crazy. You should be trying to minimize your power usage if you're a home user since your link likely won't present much of a challenge to most routers, and that usually precludes using a PC with spinning disks.

I have ordered an ultra sff dell 745 from ebay for £29 which I think is a good 'size' for the task. I will probably get a SSD in the near future as well.
I am hopeful there is a methodology to export settings and import to the new PC.

Yes, it's as simple as exporting from the old and importing to the new. I did that while swapping out completely different hardware. It's fairly painless.
