I have a PFSense install running that I would like to move to a RAID or ZFS. First of all, I think RAID is currently the better choice? Or is there any advantage in using ZFS on PFSense? Now the real issue is how to actually move without having a huge downtime (or best would be no downtime at all)? When using new hardware, the new MAC Addresses are messing everything up, even though I will move the NICs later on. Is there any procedure for this? Maybe even moving this entire system to the new HDD, then booting from it and starting the RAID? That would only cost 1 Reboot duration downtime.

I am unclear why you would want to do this. Did you want to mirror the drive in case of a hardware failure? If so, I would look for a motherboard that supported hardware RAID mirroring.

Yes exactly, redundancy is the only reason for this. A hardware raid would be almost useless here, just a few IO operations and a RAID 1 don't really justify buying a new motherboard for 200+$.

Check that thread out. Just do a search of the forums for 'zfs' and you'll probably find the answer you're looking for.
