Did you tried doing a xml backup of your config?

In most cases you can rebuild your install in about 20 minutes.

G4u(Ghost for Unix) could be used too.

My main pfSense has 2x1GB Solid State disk modules that plug into PATA sockets on the motherboard. From time to time I do a system backup by dd of the system disk to the other disk. If I need to recover (e.g. an insall of a new version goes bad) I can just swap over the disks and restart. The startup of the disk copy usually reports a couple of file system errors but they get repaired and everything is good.

                  Have a look at /etc/rc.create_full_backup and /etc/rc.restore_full_backup

You'd still have to reinstall the other box, transfer the backup file, and then restore it… but it may be faster/better than waiting for the packages to reinstall.
