Couldn't find it so I powered up my test box.
This is running the 2.0.1 Nano install from CF.
Here is last section of boot:

Your log gets to exactly where it should be recognising ad0 and crashes.
Interestingly, but perhaps irrelevantly, my box finds all 5 USB buses before looking at subdevices. Yours does not. Do you have any USB devices somehow plugged in? You'd have to have soldered on a port to do it!
      Complete boot log attached.

        Verbose output attached:

        "ata0-master: pio=PIO2 wdma=UNSUPPORTED udma=UNSUPPORTED cable=40 wire"

This seems to be the culprit,

Any Ideas how i can kick its arse into gear?

            @Sacrilegious:

            "ata0-master: pio=PIO2 wdma=UNSUPPORTED udma=UNSUPPORTED cable=40 wire"

I believe the CF card is the master on on the first IDE channel. It does not support UDMA, that's correct.
The HD should be set to slave, is it? I don't think this is the problem.

            Steve

Edit: You posted while I was typing. So yes the above message simply reflects that the CF card doesn't support DMA. It's not a problem.

Edit: PS the quote box doesn't work, you have to use the code box to preserve formatting.  ;)

Probably not relevant but with such a small CF card you should leave everything set to auto. Do not use CHS, heads=2.

One possible thing it may be,

during the installation i get :

"acd0: Failure - READ_BIG MEDIUM ERROR asc=0x11 etc etc etc. Could this be the issue, though it doesnt stop PFsense loading correctly on the Laptop

I did install the developers version, could that be the issue.

What exactly do you mean by this? Which image did you install from?

                Going through the installation process

                1. Configure console
                  I accept these settings

                2. Tasks to perform
                  Quick / Easy install

                3. This will install without asking any questions
                  OK

                4. you may now wish to install a customer kernal configuration

Symetric Multiprocessing Kernal (more than on processor)
Embedded Kernel (No VGA Console Keyboard) No as nothing appears to happen and i cant get HTTP when doing 99 install
Developers Kernal (includes GDB etc) - i chose this

                      Ah Ha.
Ok so the reason it was crashing before is that the BIOS was reporting completely the wrong size/geometry for the CF card with H=2. Which is interesting in itself as you need to do this to boot from larger CF cards and usually FreeBSD just ignores the BIOS by that point and reads the geometry directly.  :-
Anyway you're past that point now.
The mount root problem is because you installed pfSense in the laptop where the HD was connected as primary master (ad0). It's trying to mount it from there and failing. You need to tell it to mount from primary slave. At the mountroot> prompt type:

                      ufs:/dev/ad1s1a

It should then boot. When it has booted you then need to edit the fstab to make the change permanent.

At the mountroot> prompt why not try entering "?" (as suggested a few lines above the prompt) to see what bootable devices are present. It looks like the system has recognised the presence of ad0  and is attempting to mount ad0s1a as the root file system (

                          Loader variables:
                          vfs.root.mountfrom=ufs:/dev/ad0s1a

) but it is clearly not working!

A verbose boot (see my earlier reply for instructions) might give furthuer information about your problem.

Hmm, well try ad1s1b since that's the only other likely thing listed.

I take it this is the root cause,

No I don't think so though info on that seems to be sparse. I think that's just FreeBSD checking for specific hardware that would require some sort of quirky handling. If you remove verbose boot logging I imagine that would not appear.
Does your harddrive have it's real geometry written on it? Does it agree with either the BIOS or the pfSesne boot log?

I.e. The cause is more likely:

                                      ad1: 58605120 sectors [58140C/16H/63S] 16 sectors/interrupt 1 depth queue
                                      GEOM: new disk ad1
GEOM: ad1s1: geometry does not match label (15h,63s != 16h,63s).

So it is having a problem mounting ad1s1 (a or b)

                                      Steve

Im afraid your going to have to dumb this down, its not any of that fake geometry malarkey

About the only other thing I am seeing commonly in FreeBSD problem threads are odd problems caused by a bad cable. How have you attached the drive?
Just a bad drive? That Hitachi must quite old by now.  :-\

I think I'm going to have to pull out an old laptop drive and give this a go myself. I've only tried it once, it was a long while ago and I only did it as an experiment. I don't remember it being too difficult though.

You know what the jumper on the drive protrudes a little pit causing the IDE -> Whatever FB converter to be a little insecure (well not as tight as it could be) be right back after i have snippered it.

also i have another drive to try
