Thanks. This kind of sucks on mine because the box is truly headless. You have to open it up to even attach a ribbon cable to put a display on it. So I can't even interrupt or control the boot process – which fails every time. I'm probably pulling it apart, taking the drive out, and taking the configuration data off of it. Like you, fresh install to know it's right.

I've not had an upgrade problem like this before and the system is an upgraded commercial quality device which has been rock-solid for several years. I guess I got overconfident. I recommend that people be very careful with this upgrade, making sure to have a backup of critical data stored to an external drive prior to beginning.

Thanks. That pretty much tells me that it's time to replace the hardware. There have been no BIOS updates to that for years. It's a re-purposed Riverbed Steelhead 100/200 WAN Accelerator based on an Axiomtek industrial SBC system:
Intel 10/100 Ethernet ports. Mine is upgraded with IDE SSD and a large, slow, almost silent fan on top (to replace the CPU screamer it came with). Never crashed in years of using it. But, I guess I've got to replace it. This is going to be a time-consuming mess to try to recover all of my aliases, rules, settings, etc. I may have to start from scratch…

Sounds like your TX is not wired correctly over your serial cable.

Sounds like your TX is not wired correctly over your serial cable.
Realized I'd made a mistake in describing. When in the BIOS, which can redirect to serial (as shown), you still need a keyboard connected to a USB port. Once pfSense has booted, the serial-in does work.
I'm in the middle of rebuilding my server, which I had a VMWare image of, allowing me to run it virtually while the hardware is down. I'll get back to the pfSense mess later – probably after I buy new hardware.
