    Dell PowerEdge R510 keeps locking up on install

      The RAID Controller is a SAS 6IR with (2) 250 GB SATA drives in a RAID-1.  (The OS appears to see the drives fine)

      The Dell Diagnostics pass and memtest passes.

      I can boot to the CD fine and walk through the wizard.  Sometimes it locks up when I plug the ethernet cable in during autodetect.  Sometimes it makes it through the wizard and locks up when "writing the configuration".  Sometimes it locks up during the install of the config to the hard drive (Option 99)

      Note:  I still have keyboard response.  I can even push the power button and initiate an orderly shutdown.  It's just the wizard that appears to get hung.

      I've gone through the BIOS and disabled all the CPU options, Power Saving, Memory, etc.

      I have been able to get the config and install to finish, with everything in the BIOS disabled.  However, going back and re-enabling things one by one (in order to isolate the issue) returns random results.  (Making it difficult to isolate)

      I'm now testing another scenario… I've pulled out the (2) Intel Gigabit ET Quad Port NICs and set all the bios settings back to the default.  I'll post back with the results...

        Same problem with Intel NICs pulled.

        This time it hung at "Writing Configuration" again.

          Try a external USB cdrom…. and check the MD5 of the .iso

            I did check the MD5 of both 32 & 64 bit versions before I even started.

            I've now been able to successfully load and install 5 times in a row with the Intel Cards removed and the following BIOS settings:

            Processor Settings

            • Number of Cores per Processor = Single

            • C States = Disabled

            Integrated Devices

            • PXE boot disabled on NIC1

            • User Accessible USB Ports = Only Back Ports On

            Moved IRQ Assignments around for devices

            Power Management Set to "Max Performance"

            Now I've played with different combinations of these settings before (with the Intel NICs installed) and did not have consistent success.  ???

            I'll try re-installing the Intel NICs and see what happens with these same BIOS settings.

              Try disable also the Bios configuration options, under 'Processor Settings', there is this: Virtualization Technology….

                On this server, the Virtualization setting is disabled by default.  (I've also tried enabling it as well)

                I just put the NICs back in and had problems again.  This time the setup completed fine.  When I selected Option 99 to install to the hard drive I got the normal blue screen asking for the keyboard/regional settings, etc.  I selected Accept Settings as usual and then the next screen never loads (Just a blank blue screen).  I can hit <ctrl><c>to get back to the menu, but subsequent attempts to install to the hard drive just displays a blue screen with a message at the bottom saying "Waiting for backend"

                I just tried moving IRQs around again and will do more testing…</c></ctrl>

                  Moving IRQs resulted in the same issue… blank blue screen when trying to install to the hard drive.

                  I then tried a USB DVD Drive to run the install from.  Same exact result.

                  It's starting to look like something related to the Intel Quad Port NICs  (Maybe not... Had a hang after pulling nics)

                  Continuing to test...

                    I've discovered that removing 1 of the quad port nic's enables consistent configuration and installation.  (Doesn't matter which nic)  As soon as I put the 2nd quad port nic in, I have problems.  I'm now trying to figure out why having both nic's installed causes problems…

                      Now I'm ticked…

                      I just ordered 2 new Dell PE servers for production firewalls:

                      R410 = 1 Dual Core CPU, SAS6ir, 1 Dual Port Broadcom NIC
                      R510 = 2 Dual Core CPUs, SAS6ir, 2 Quad Port Intel NICs

                      Having same issues with both servers!  This has got to be a freebsd thing, right?  Tomorrow, I'm going to try to load Untangle and see what happens.  My only other thought was to install ESXi and run pfSense as a VM.  But, I'm not real thrilled about that.

                        By I have problems do you mean the system locks up?

                        Are the two quad port NICs indentical parts?

                        Please post the output of the pfSense shell command # dmesg; vmstat -i on system with only one of the quad port NICs.

                        What issues exactly? If you can't install on the R410 you could clone the disk from the R410 and use the clone in the R410 to get over the install problem. Does the R410 have two onboard NICs? If not, does it behave better with only one NIC in the system? Do you know if they are bce or bge NICs?

                          Restart LiveCD with Add-in NIC installed and BIOS Settings at Default
                          Completes LiveCD boot and configuration.
                          Enter Option 99 to Install to Hard Drive
                            Configure Console - Enter to "Accept these Settings"
                            I never get the next screen.  I just see a blue screen w/ F10=Refresh Display in the upper left.
                            I can hit <ctrl><c>to get back to the menu

                            2 Internal NICs = Broadcom BCM5716 (bce)
                            2 Add-in Quad Port NICs = Intel PRO/1000 v. 2.0.7 (igb)

                            1st Test

                            Both Add-in NICs removed
                            BIOS Settings at default

                            During Boot, right after prompt for:
                              (R)ecovery mode…
                              (I)nstaller...
                              (C) Continues the LiveCD bootup...

                            I see the following on screen:

                            Loading Configuration......done.
                            Network intface mismatch -- Running interface assignment option.
                            bce1: link state changed to DOWN
                            bce1: link state changed to UP

                            And then nothing...  Just a non-blinking cursor
                            The Keyboard works... if I hit <enter>, I see carriage returns on the screen, but nothing else
                            If I hit the power button on the server, I see:
                              acpi0: suspend request ignored (not ready yet)
                              acpi0: request to enter state S5 failed (err 6)

                            Subsequent attempts with the same settings worked fine

                            Could not re-create that 1st problem
                            Everything Works!

                            2nd Test

                            Added 1 Add-In Quad Port NIC to already installed pfSense
                            Assigned Interfaces
                            Everything Works!

                            R510 w/ 1 of the Quad Port NICs installed

                              So in summary…

                              It appears I can get the system up and running (without crippling the physical system) by installing 1st without any of the add-in nics installed.  However, this whole process has left me with an uneasy feeling to move forward into production with these systems.  Doesn't it stand to reason that if the install had such troubles than I may run into issues once the system is in production and under load?

                                I can't offer an explanation for the difficulty you have had with the initial installs.

                                Maybe it would be worthwhile cloning the hard drive and putting the original away as a backup to help you get running again quickly if you have hard drive problems.

                                I expect there would be lots of pfSense users who rarely do an install; they do a firmware upgrade instead. I wouldn't be at all surprised if the install process is much less exercised than the "production" software.

                                  Thanks for the suggestion.  These systems both have a Hardware RAID-1 setup.  I wanted the redundancy.  Makes pulling hard drives a more difficult and expensive process.  But, maybe it is worthwhile seeing if I can disable the RAID and see what happens during the install?

                                    Disabling the RAID made no difference.

                                    Also, I was too optimistic with my analysis.  Even though the system came up fine after installing the NIC cards, as soon as I started configuring it via the web interface, things got wacky.  After each change I would lose access to the web interface.  I could still ping the firewall and the console was still OK.  But, even restarting the webconfigurator from the console would not bring access to the web gui back.  I had to fully reboot the server.

                                    I think I'll start up a new thread that references this thread.  Since this one is getting long winded, I want to post a summary of my issues and what my options are moving forward.
